Show moreAluminum metal-matrix composites (MMCs) are well positioned to replace steel in numerous manufactured structural components, due to their high strength-to-weight and stiffness ratios. For example, research is currently being conducted in the use of such materials in the construction of tank entry doors, which are currently made of steel and are dangerously heavy for military personnel to lift and close. However, the manufacture of aluminum MMCs is inefficient in many cases due to the loss of material through edge cracking during the hot rolling process which is applied to reduce thick billets of as-cast material to usable sheets. In the current work, mechanical characterization and numerical modeling of as-cast aluminum A359-SiCp-30% is employed to determine the properties of the composite and identify their dependence on strain rate and temperature conditions. Tensile and torsion tests were performed at a variety of strain rates and temperatures. Data obtained from tensile tests were used to calibrate the parameters of a material model for the composite. The material model was implemented in the ANSYS finite element software suite, and simulations were performed to test the ability of the model to capture the mechanical response of the composite under simulated tension and torsion tests. A temperature- and strain rate-dependent damage model extended the constitutive model to capture the dependence of material failure on testing or service conditions. Trends in the mechanical response were identified through analysis of the dependence of experimentally-obtained material properties on temperature and strain rate. The numerical model was found to adequately capture strain rate and temperature dependence of the stress-strain curves in most cases. Ductility modeling allowed prediction of stress and strain conditions which would lead to rupture, as well as identification of areas of a solid model which are most likely to fail under a given set of environmental and load conditions.

The lack of effective mitigation methods is largely due to the currently very limited understanding of the underlying mechanisms for mechanical and chemical degradations of fuel cell membranes. In order to understand degradation of membranes in fuel cells, two different experimental approaches were developed; one is fuel cell testing under open circuit voltage (OCV) with bi-layer configuration of the membrane electrode assemblies (MEAs) and the other is a modified gas phase FentonÃÂ's test. Accelerated degradation tests for polymer electrolyte membrane (PEM) fuel cells are frequently conducted under open circuit voltage (OCV) conditions at low relative humidity (RH) and high temperature. With the bi-layer MEA technique, it was found that membrane degradation is highly localized across thickness direction of the membrane and qualitatively correlated with location of platinum (Pt) band through mechanical testing, Infrared (IR) spectroscopy, fluoride emission, scanning electron microscopy (SEM), transmission electron microscopy (TEM), and energy dispersive spectroscopy (EDS) measurement. One of the critical experimental observations is that mechanical behavior of membranes subjected to degradation via FentonÃÂ's reaction exhibit completely different behavior with that of membranes from the OCV testing. This result led us to believe that other critical factors such as mechanical stress may affect on membrane degradation and therefore, a modified gas phase FentonÃÂ's test setup was developed to test the hypothesis. Interestingly, the results showed that mechanical stress directly accelerates the degradation rate of ionomer membranes, implying that the rate constant for the degradation reaction is a function of mechanical stress in addition to commonly known factors such as temperature and humidity. Membrane degradation induced by mechanical stress necessitates the prediction of the stress distribution in the membrane under various conditions. One of research focuses was on the developing micromechanism-inspired continuum model for ionomer membranes. The model is the basis for stress analysis, and is based on a hyperelastic model with reptation-inspired viscous flow rule and multiplicative decomposition of viscoelastic and plastic deformation gradient. Finally, evaluation of the membrane degradation requires a fuel cell model since the degradation occurs under fuel cell operating conditions. The fuel cell model included structural mechanics models and multiphysics models which represents other phenomena such as gas and water transport, charge conservation, electrochemical reactions, and energy conservation. The combined model was developed to investigate the compression effect on fuel cell performance and membrane stress distribution.

Show moreAdditive manufacturing (AM) technologies use a 3D Computer Aided Design (CAD) model to develop a component through a deposition and fusion layer process, allowing for rapid design and geometric flexibility of metal components, for use in the aerospace, energy and biomedical industries. Challenges exist with additive manufacturing that limits its replacement of conventional manufacturing techniques, most especially a comprehensive understanding of the anisotropic behavior of these materials and how it is reflected in observed tensile, torsional and fatigue mechanical responses. As such, there is a need to understand how the build orientation of as-built additively manufactured metals, affects mechanical performance (e.g. monotonic and cyclic behavior, cyclically hardening/softening behavior, plasticity effects on fatigue life etc.); and to use constitutive modeling to both support experimental findings, and provide approximations of expected behavior (e.g. failure surfaces, monotonic and cyclic response, correlations between tensile and fatigue properties), for orientations and experiments not tested, due to the expensive cost associated with AM. A comprehensive framework has been developed to characterize the anisotropic behavior of as-built additively manufactured metals (i.e. Stainless Steel GP1 (SS GP1), similar in chemical composition to Stainless Steel 17-4PH), through a series of mechanical testing, microscopic evaluation and constitutive modeling, which were used to identify a reduced specimen size for characterizing these materials. An analysis of the torsional response of additively manufactured Inconel 718 has been performed to assess the impact of build orientation and as-built conditions on the shearing behavior of this material. Experimental results from DMLS SS GP1 and AM Inconel 718 from literature were used to constitutively model the material responses of these additively manufactured metals. Overall, this framework has been designed to serve as standard, from which build orientation selection can be used to meet specific desired industry requirements.
